Cast coils for electrical machines and their application in automotive and industrial drive systems

Abstract: The casting production of coils for electrical machines is an innovative approach that offers significant advantages over conventional production methods in terms of achievable performance, torque density, and the thermal behaviour of electrical machines. Slot filling factors up to 90 % can be reached, whereas the production cost can be reduced due to good automation capability. On the other hand the cast coils are solid conductors which might lead to additional losses especially at high operating frequencies.… Show more

“…The dimensional accuracy of the AM process would allow the production of multilayer windings applicable to electrical machines, transformers and inductors if the electrical insulation could be reliably applied. The AM process is an expensive manufacturing method at present, however, casting technology could be used as an alternative production method with similar geometric freedom, [27], [28]. This paper has demonstrated a significant reduction in AC winding loss through the use of shaped windings.…”

“…Motorettes have also been used to evaluate impact of different winding arrangements [20]- [28] and stator slot shapes [16] on the heat transfer effects. The motorette informed thermal design process has been found particularly useful when developing less common machine designs, where several design iterations are usually required to satisfy all the design requirements [18], [30]. However, some of the design alterations to improve heat transfer from the machine body also influence the machine electromagnetic behaviour, in particular the generated power loss.…”
