Friction stir processing (FSP) is a novel solid-phase processing technique that is derived from friction stir welding (FSW). The microstructure of the base metal can be modified with the friction heat and stir function during processing. It can be used to fabricate surface composites and in situ composites by adding reinforced particles into the metal matrix via FSP. Friction stir processing can significantly improve the hardness, wear resistance, ductility, etc., while preventing defects caused by material melting. It is an ideal material processing technology and has good prospects in the field of superplastic materials and for the preparation of metal matrix composites. This paper reviews research developments into the principle, process, and applications of FSP technology as well as its future research directions and development prospects.

The main approach of mechanical consolidation of dissimilar metals consists in solid state joining of thin discs or powders by means of pressure‐assisted shear deformation. Prior to this research, most strongly dissimilar systems, such as Al–W and Al–Ti, were only bonded by means of mechanical alloying and subsequent powder compaction. Herein, pioneering experimental research on the one‐step synthesis of an Al–Nb composite by means of diffusion bonding through high‐pressure torsion that allows figuring out several unusual results is presented. The maximal microhardness value is revealed to locate in the middle radius area, decreasing at the sample edge. Formation of a small amount of Al3Nb intermetallic phase is detected at room temperature deformation, while its equilibrium formation normally occurs above 600 °C. Post‐deformational annealing at 400 °C results in the overall decrease of the microhardness value along with its growth on the sample edge. Annealing at 600 °C does not lead to any degradation of the mechanical characteristics by comparison to those after annealing at 400 °C. The obtained results are discussed and explained in frames of contribution of different factors to the strengthening and softening dynamics of the composite material.

Aluminum matrix composites are widely used for making structural components in the aerospace and automobile industries. In order to sustain the operational demand, excellent anti-wear and corrosion resistance properties are required in the composites. To achieve this, molybdenum disulfide and cerium dioxide reinforced hybrid aluminum-based composites are fabricated by friction stir processing at different rotational speed and number of passes. Due to grain refinement and better particle distribution at high rotational speed and 2 pass, tensile strength and microhardness improves by sacrificing ductility. However, deterioration of mechanical properties than the as-received alloy is evident in all the composites due to dissolvement of strengthening precipitates. With increasing tool rotational speed, severe adhesion type of wear shifts to abrasion wear and the wear resistance also improves. All the composites show similar corrosion behavior as the unprocessed alloy. However, the corrosion parameters such as corrosion potential and corrosion current density were influenced by processing conditions. The composite produced with 1500 min À 1 and 2 pass exhibits highest wear and corrosion resistance.
