For research purposes and to demonstrate the differences between materials obtained from the carbonaceous additives to classic green moulding sands, five lustrous carbon carriers available on the market were selected. The following carbonaceous additives were tested: two coal dusts (CD1 and CD2), two hydrocarbon resins (HR1 and HR2) and amorphous graphite (AG1). The studies of products and material effects resulting from the high-temperature pyrolysis of lustrous carbon carriers were focused on determining the tendency to gas evolution, including harmful compounds from the BTEX group (benzene, toluene, ethylbenzene and xylene). Moreover, the content of lustrous carbon (LC), the content of volatile matter and loss on ignition (LOI) of the carbonaceous additives were tested. The solid products formed during high-temperature pyrolysis were used for the quantitative and qualitative evaluation of elemental composition after the exposure to temperatures of 875 o C in a protective atmosphere and 950 o C in an oxidizing atmosphere. The conducted studies have indicated the necessity to examine the additives to classic green moulding sands, which is of particular importance for the processing, rebonding and storage of waste sand. The studies have also revealed some differences in the quantitative and qualitative composition of elements introduced to classic moulding sands together with the carbonaceous additives that are lustrous carbon carriers. It was also considered necessary to conduct a research on lustrous carbon carriers for their proper and environmentally friendly use in the widely propagated technology of classic green sand system.

Modelling and optimisation of sand-casting process have been widely studied in casting research. The present study was developed to compare the four types of mathematical model and find the best model used in the optimised process. The four types of mathematical model discussed in this paper were multiple linear regression model, full factorial model, fractional factorial model and response surface methodology model. The best model will used for the optimized process using soft computing technique. The input parameters of these models were silica sand, bentonite, water and coal dust. Meanwhile, permeability was the model output. The four types of mathematical model produced were statistically validated to test for model adequacy by using ANOVA and coefficient of determination. Each model was finally, validated by using mean square error (MSE) and root square error (RMSE). The research findings proved that respond surface methodology model was the best model as compared the other models, which was significant with p-values of less than 0.05. The model also produced the smallest MSE.

The quality of the mould in green sand-casting process plays a vital role to achieve good quality castings. In this research work, the main mould properties such as permeability and hardness are focused to improve the quality of the mould. These properties are improved by optimizing the process parameters like degrees of ramming, mould wall thickness and weight percentage of western/sodium bentonite by using Taguchi based grey relational analysis (GRA). The optimal level of these process parameters are experimentally validated by producing castings in a modern jobbing foundry. In the validation experiments, the moulds are produced with nominal hardness (92) and the mould wall thickness is reduced by creating gas cavities at the distance of 30mm from the mould cavity. The interesting result found is, the nominal mould hardness and reduced wall thickness improves the quality of the mould by increasing the permeability value from 80 to 120. This improved mould quality reduces the mould related defects in pressure plate casting from 40% to 30%.
