In the electric vehicles studied, the driven wheels and the differential, which are responsible for the transfer of power and rotational motion, are connected by half-shafts. The failure of two half-shafts in the rear gearbox of a three-wheeled electric vehicle, popularly known as a Tuk Tuk, is examined and evaluated in this research. Therefore, the primary goal of this work is to look at the factors that contribute to the failure of the aforementioned components. Visual examination and fractographic analysis were performed utilizing optical and scanning electron microscopes to investigate the half-shafts’ mode of failure. Samples from both half-shafts were obtained for tensile testing, metallographic examination, chemical composition analysis, and fracture surface analysis. According to visual examination, reversed bending fatigue, occurring simultaneously with torsion loading, caused the fracture in the half-shaft to the left of the differential (rear view). Analysis of the fracture surface of the half-shaft to the right of the differential revealed that it resulted mainly from bending fatigue loading. Moreover, regarding the mechanical design safety of the half-shafts, calculations were performed considering different trajectories, limit speeds, and different design criteria. Finally, some recommendations are drawn to improve the design safety of this mechanical component.

The hot dip aluminized ASTM 1035 steels (Al‐coated steel) underwent anodic oxidization, and various thicknesses of Al2O3 coating were applied to the surface of the Al‐coated steels (Al–Al2O3‐coated steel). The corrosion resistance of the Al–Al2O3‐coated steel was investigated using potentiodynamic tests, electrochemical impedance spectroscopy tests and measurement of galvanic current density in a bimetallic cell. It was found that the anodic oxidation resulted in the formation of a porous Al2O3 coating on the surface of the Al‐coated steel, improving both its corrosion resistance and galvanic corrosion resistance when coupled with carbon fiber reinforced nylon 6 composite (Cf/PA6). Silane treatment effectively sealed the pores within the Al2O3 coating, resulting in improved corrosion protection for Al–Al2O3‐coated steel due to the exceptional insulation, impermeability and hydrophobic properties of silane coating. Compared to the Al‐coated steel/carbon fiber reinforced polymer (CFRP) couple and Al–Al2O3‐coated steel/CFRP couple, stable galvanic current density decreased by approximately 75% and 45%, respectively.

Torsional tests were conducted to investigate the influence of service temperature on torsional property of composite/steel hybrid structures. In the experiment, two types of lightweight hybrid composite‐metal shafts were tested at both room temperature and various elevated temperatures up to 150°C, including hybrid shafts with and without a metal core. Consequently, the torsional stiffness of the two hybrid shafts at different temperatures was calculated based on the recorded angular deformation‐torque curves. The experimental results revealed a significant decrease in the torsional stiffness of the hybrid shaft without metal core as the increase of service temperature, while the torsional stiffness of the one with metal core remained almost unchanged, especially at high temperatures. In addition, a finite element model was proposed to predict the torsional behavior of the hybrid shafts at different service temperatures. In the model, an empirical equation was introduced, and micromechanical method was adopted to determine the temperature‐dependant elastic properties of composite material and adhesive layer in the hybrid structure. Then, the predicted torsional property was compared to the experimental results for model verification.Highlights Two types of hybrid composite‐metal shafts are designed and manufactured. Torsional tests are conducted at both room and elevated temperatures up to 150°C. A finite element model applicable to shaft at various temperatures is proposed. The temperature‐dependant property is characterized by an efficient equation.
