A homogenization modeling to predict the effective mechanical properties of electric machinery composite conductor consisting of metallic core with cooling channel, and multi-layer of insulating materials was presented. A two-level homogenization scheme to model complex composite with multi-phase materials and the validation of using finite element method was developed. Composite cylinder assembly model was adopted in the Level 1 homogenization for the metallic core and the cooling channel was analyzed as a fiber void with null material properties. The effective mechanical properties of the composite insulation layers were homogenized by smearing the properties of the multiple insulation layers of bonding, insulation and insulationfiber-reinforced composite. Level 2 homogenization derived nine effective mechanical constants for conductor through a combined homogenization sequences. The good comparisons between the analytical predictions and the results obtained from the finite element analyses demonstrated the applicability of the model.

Effective mechanical properties of EM composite conductors: an analytical and finite element modeling approach

An analytical model and numerical approach to predict the effective mechanical properties of a composite conductor consisting of metallic core and insulation layers are presented in this paper. The analytical model was developed based on a two-step homogenizations and mechanics analysis for composite unit cell. The Step 1 homogenization derives the effective properties of the out-wrapped composite insulation layers. The Step 2 homogenization further smears the metallic core and the effective composite insulation layers to develop homogenized mechanical properties for composite conductor according to appropriate homogenization sequences. The procedure of using numerical approach and finite element method to determine the unit cell effective constants were also described and the results of the FEA prediction were presented. The analytical predictions were compared well to the numerical results for the nine material constants that characterize the effective mechanical properties of the composite conductor.

Asymptotic Homogenization and Numerical Implementation to Predict the Effective Mechanical Properties for Electromagnetic Composite Conductor

Conventional mechanics-based homogenization model and the finite element approaches have inherent limitations and errors when applying to calculate the effective properties of composites. These errors are either caused from the upper and lower bounds due to the difference of the prescribed boundary conditions, or from the effect of the size and the boundary condition of the representative element. Asymptotic theory-based homogenization does not have the inherent bounds and boundary errors but requires a complicated numerical implementation in order to apply the theory. This paper reports a development of an asymptotic theory-based homogenization approach with its numerical implementation and considers its application to predicting the effective mechanical properties of electric conductor consisting of conductor core and multi-layered composite insulations. The numerical implementation is developed based on using the finite element technique for the meshing generation and for the application of boundary conditions, with the developed computational algorithm for numerical calculation of effective homogenization properties. The developed computational program bridges the commercial CAD and finite element software, thus allows the design studies and parametric analyses of composite conductors with complex geometry and material composition.
