Recent technological advancements make hybridization of the magnetic and foil bearings both possible and extremely attractive. Operation of the foil/magnetic bearing takes advantage of the strengths of each individual bearing while minimizing each other’s weaknesses. In this paper one possible hybrid foil and magnetic bearing arrangement is investigated and sample design and operating parameters are presented. One of the weaknesses of the foil bearings, like any hydrodynamic bearing, is that contact between the foil bearing and the shaft occurs at rest or at very low speeds and it has low load carrying capacity at low speeds. For high speed applications, AMBs are, however, vulnerable to rotor-bending or structural resonances that can easily saturate power amplifiers and make the control system unstable. Since the foil bearing is advantageous for high speed operation with a higher load carrying capacity, and the magnetic bearing is so in low speed range, it is a natural evolution to combine them into a hybrid bearing system thus utilizing the advantages of both. To take full advantage of the foil and magnetic elements comprising a hybrid bearing, it is imperative that the static and dynamic characteristics of each bearing be understood. This paper describes the development of a new analysis technique that was used to evaluate the performance of a class of gas-lubricated journal bearings. Unlike conventional approaches, the solution of the governing hydrodynamic equations dealing with compressible fluid is coupled with the structural resiliency of the bearing surfaces. The distribution of the fluid film thickness and pressures, as well as the shear stresses in a finite-width journal bearing, are computed. Using the Finite Element (FE) method, the membrane effect of an elastic top foil was evaluated and included in the overall analytical procedure. Influence coefficients were generated to address the elasticity effects of combined top foil and elastic foundation on the hydrodynamics of journal bearings, and were used to expedite the numerical solution. The overall program logic proved to be an efficient technique to deal with the complex structural compliance of various foil bearings. Parametric analysis was conducted to establish tabulated data for use in a hybrid foil/magnetic bearing design analysis. An oil-free, 150 Hp turbocharger was successfully operated to 100% speed (95,000 rpm), with turbine inlet temperatures to 650°C on a turbocharger gas test stand. Development of this high speed turbomachine included bearing and lubricant component development tests, rotor-bearing dynamic simulator qualification and gas stand tests of the assembled turbocharger. Self acting, compliant foil hydrodynamic air bearings capable of sustained operation at 650°C and maximum loads to 750 N were used in conjunction with a newly designed shaft and system center housing. Gas stand and simulator test results revealed stable bearing temperatures, low rotor vibrations, good shock tolerance and the ability of the rotor bearing system to sustain overspeed conditions to 121,500 rpm. Bearing component development tests demonstrated 100,000 start stop cycles at 650°C with a newly developed solid film lubricant coating. In a separate demonstration of a 100 mm compliant foil bearing, loads approaching 4,500 N were supported by a compliant foil bearing. This combination of component and integrated rotor-bearing system technology demonstrations addresses many of the issues associated with application of compliant foil bearings to gas turbine engines.
A small mesoscopic gas turbine engine (MGTE) simulator was tested at speeds over 700,000 rpm. The MGTE was operated with specially designed miniature compliant foil journal and thrust air bearings. The operation of the simulator rotor and foil bearing system is a precursor to development of turbine powered micro aerial vehicles and mesoscopic power generators. The foil bearings use a new fabrication technology in which each bearing is split. This feature permits the use of these bearings in highly advanced engines where single piece ceramic rotors may be required. The simulator weighed 56 grams (including the 9 gram rotor) and included two non-aerodynamic wheels to simulate the compressor and turbine wheels. Each compliant foil journal bearing had a diameter of 6 mm and was located equidistant from each end of the rotor. Experimental work included operation of the simulator at speeds above 700,000 rpm and at several different orientations including having the spin axis vertical. Results of the rotor bearing system dynamics are presented along with experimentally measured natural frequencies at many operating speeds. Good correlation between measurement and analysis is observed indicating the scalability of the analysis tools and hardware used. The rotor was very stable and well controlled throughout all testing conducted. Based on this successful testing it is expected that the goal of operating the rotor at speeds exceeding 1 million rpm will be achieved.
High-speed rotor systems use either fluid film or rolling element bearing supports, depending upon their design and operating constraints. Regardless of bearing type used, these systems require specific bearing and support stiffness and damping characteristics to achieve the desired stable and low vibration operation. Building upon the technology of thin metallic corrugated bump foils presently used in a particular class of film riding hydrodynamic bearings, a novel corrugated bump foil damped mount is introduced which provides stiffness and damping for application with rolling element bearings. These damping elements are capable of operating at elevated temperatures where implementation of conventional squeeze film dampers is ruled out. The frictional damping results from micro-slip motions between the bump foils and the mating surfaces. A semi-empirical model, based on a one degree of freedom model was developed in which damping is replaced by an equivalent frictional force in order to gain insight into the dynamic friction coefficient of the individual damping element interfaces. Experimental results, obtained in the form of hysteresis loops were compared to the developed model with good agreement. The variation in damping and dynamic coefficient of friction was found to be dependent primarily upon three factors: vibration frequency, amplitude of motion and applied static load. These parameters were tested within the range of 50–1400 Hz, 2.54–12.7 micron and 45–135 N, respectively. The tests were conducted at room and 538°C ambient temperatures under both dry and vapor phase lubricated conditions. Using the resulting empirical data, several bearing dampers were designed, built and tested in a small, high-speed gas turbine engine simulator. The tested novel foil dampers were capable of operating reliably under extremely high levels of shaft imbalance (i.e., 320 times greater than the air bearing supported with specification of 0.0002 oz-in) even while operating at temperatures to 560°C. These results show the great potential for wide application of these dampers on gas turbine engines and high-speed rotating machinery.
