Recent Research Advances in Plasma Spraying of Bulk-Like Dense Metal Coatings with Metallurgically Bonded Lamellae

Abstract: Although thermal spray metallic coatings have been widely used for materials protection from wear, corrosion and oxidation, its porous feature limits the full utilization of materials potential. Moreover, the oxidation inherent to thermal spraying in the ambient atmosphere is detrimental to interlamellar bonding formation, which further degrades the performance of thermal spray metal coatings. How to tape out the full potential of spray materials in the form of the coating is a still great challenge to thermal… Show more

“…The molten particles adhere to the substrate, forming a coating that enhances properties such as wear resistance, corrosion protection, and thermal insulation. Various thermal spray techniques include plasma spraying [26], flame spraying [27], and high-velocity oxy-fuel (HVOF) spraying [28]. Figure 1 shows a schematic of the thermal spraying technique.…”

“…Based on the deoxidizing thermodynamics, the deoxidizer elements can be selected. To realize continuous deoxidation during the whole in-flight spray distance the following kinetics conditions should be fulfilled [1]. 1) the deoxidizer content should be higher than the critical one to ensure full protection of alloying elements from oxidation.…”

“…As a result, gaseous or liquid corrosion substance easily penetrates throughout the coating to cause the corrosion of substrate and consequently spalling of coating. Therefore, it is a great challenge to suppress the oxidation during thermal spraying and subsequently deposit a bulk-like dense metal coating with sufficiently metallurgically bonded lamellar interfaces [1].…”
